Functional Departments
3.1 Production Department
Production is the functional area responsible for turning inputs into finished outputs
through a series of production processes. The production manager is responsible for making
sure that raw materials are provided and made into finished goods effectively. Production
department of horn division of roots industries India pvt ltd comprises of the following
sections viz.,

 Stores
 Press shop
 Powder coating
 Coil winding
 Assembly
 Despatch

STORES:
Store is the storage place where the raw materials and other sub components that are
necessary for producing the products such as air and electrical horns. The purchase department
will order for the requried raw materials and sub components from the suppliers. The received
materials will be stored in one part of store. These materials will be weighted (quatity check) and
quality check will be conducted. This also holds self life items such as fevicol, anabond. These
items will reviewed frequently (expiry date will be checked) and maintained as review sheet.

The production department such as press shop and coil winding will be request for
required materials from store using a request note i.e.ficklist. If they missed some items, they
can request through material issue note i.e. MI note. The requirement will be analysed and
planned for every month continously. All the activities in this indutry is maintained by SAP
software. The supplier related issues will be dealed by supplier technical assitance team. The
production planning will be done in 160 days meeting. The major techniques in maintaining
store in this industry are

10
 2 BIN SYSTEM
Their ordering is based on 2 BIN system. This is one of the inventory control
method in which when the first bin is used up, an order is made out for
replenishment. The second bin contains enough quantity of the item to last until the
ordered quantity arrives.

 FIFO
"FIFO" stands for first-in, first-out, meaning that the oldest inventory items
are recorded as used first but do not necessay mean that the exact oldest items has
been tracked and used. The board of “USE ME FIRST” will be hanged in first
purchased items.

PRESS SHOP:
The child parts for a typical type horn are manufactured inside the press shop. The
parts include housing, diaphragm, tone disc, mounting brackets, etc,. The production plan
will be prepared by Production Planning and Control (PPC) team. The raw materials used in
the preparation of the components are namely,
 CRCS (Cold Rolled Carbon Sheet)
 Alu-Zin
 Spring steel
 Stainless steel
 Hot dip decoated iron
 Coil or plain steel

The machines used in the production of the components are

 Automatic Press - Used for Housing alone
 Feeder Press - Used for Point plate, Point holder, Blank, Mounting Brackets
 Power Press - Used for Housing, Tone disc, Screws
 Hydraulic Press - Used for Diaphragm

11
The materials for production is received from stores. They have 20 Parts Per Million (PPM)
limit for 4,00,000 parts in controlling defects. They run 2 shifts of production. They also
follow FIFO system inassing produced components. The rejected parts will be sent to NC
box (Non conforming). Some of the inventory control techniques in press shop are
 Poka yoke : It means mistake-proofing. Its purpose is to eliminate product defects by
preventing, correcting, or drawing attention to human errors as they occur.
 Stop - Call - Wait : This concept refers to an operators responsibility to “Stop” a process
when something abnormal (defective) occurs, “Call” for support and “Wait” for the
support to arrive before proceeding.
 Kaizen : It is an approach to creating continuous improvement based on the idea that
small, ongoing positive changes can reap major improvements.

POWDER COATING:
Powder coating is a type of coating that is applied as a free-flowing, dry powder. Unlike
conventional liquid paint which is delivered via an evaporating solvent, powder coating is
typically applied electrostatically and then cured under heat. The components from press shop is
painted in this section. The components will be derusted (if it’s with rust) and rinsed with water.
Then follow the below steps.
1. Component loading
2. Degreasing
3. Water rinsing
4. Zinc phosphating
5. Water rinsing
6. Passivation
7. IR bulb curing
8. Cleaning / pre treatment inspection
9. Powder coating
10. Cleaning
11. Oven curing
12. Component inspection
13. Component unloading

12
Finally the component will be moved to storage. They paint 70% products inhouse and 30% in
subcontract.

COIL WINDING:
This section will be manufacturing spool that generate electromagnetic field to produce
sound in horns. This includes several steps such as

Winding – rotating copper wire around the round shaped plastic

Routing - fixing the spool into housing part

Heat sealing – sealing the copper wires

Cleaning – cleaning the whole spool

Anabonding – anabond will applied to some points

Barrier audit – final components will be inspected

This also includes riveting assembly. Rivet is a smooth cylindrical shaft with a head on one
end. Housing part includes the rivets. Finally the sub components that produced will be
modulled and sent to assembly.

ASSEMBLY:
This industry use assembly line production process. It is a manufacturing process in
which interchangeable parts are added to a product in a sequential manner to create an end
product. Here, a manufacturing assembly line is a semi-automated system where the product
moves in a conveyor belt. At each station along the line some part of the production process
takes place. The workers and machinery used to produce the item are stationary along the line
and the product moves through the cycle, from start to finish.

13
PROCESSES:

EXPORTS
Export in RIL has 2 process such as pre shipment and post shipment. Some of the
terminologies involued in exporting are

 Merchandise Exports from India Scheme (MEIS) under Foreign Trade Policy of India
(FTP 2015-20) is one of the two schemes introduced in Foreign Trade Policy of India
2015- 20, as a part of Exports from India Scheme. With the aim in making India’s
products more competitive in the global markets, the scheme provides incentive in the
form of duty credit scrip to the exporter to compensate for his loss on payment of duties.
makes use of this scheme to get refunds for the duties paid while exporting

 A shipping bill can be filed after the particular vessel/ship, etc., is granted with entry
outwards that allows it to move out of the country. Once the bill is submitted, it is

physically verified and the value of the goods intended for export are assessed by the
customs authorities. The customs authorities verify these bill s and endorse the copy with
‘LET EXPORT ORDER’ and ‘LET SHIP ORDER.’

 Some Incoterms are used for any mode or modes of transport are

EXW (Ex Works) means that the seller fulfills his obligation to deliver when he
has made the goods available at his premises to the buyer. In particular, he is not
responsible for loading the goods on the vehicle provided by the buyer or for
clearing the goods for export, unless otherwise agreed. The buyer bears all costs
and risks involved in taking the goods from the seller's premises to the desired
destination. This term thus represents the minimum obligation for the seller.

FOB (Free on Board) means that the seller fulfills his obligation to deliver when
he places the goods on board at the port departure. This means that the buyer has
to bear all costs and risks of loss of or damage to the goods from that point. The
FOB term requires the seller to clear the goods for export.

CFR (Cost and Freight) means that the seller must pay the costs and freight
necessary to bring the goods to the named port of destination but the risk of loss
of or damage to the goods, as well as any additional costs due to events occurring
after the time the goods have been delivered on board the vessel is transferred
from the seller to the buyer when the goods pass the ship's rail in the port of
shipment. The CFR term requires the seller to clear the goods for export. This
term can only be used for sea and inland waterway transport.

 Duty Drawback Scheme allows exporters to get a refund on customs duty paid on
imported goods, where those goods are: to be treated, processed, or incorporated in other
goods for export.
