Our remote control systems can be either a "Purely Hydraulic System” or an
"Blectro-Hydraulic System”
An optimal solution for these Remote Control Systems is the Pleiger source/
Target System combined with the Pleiger Tank Contents Display System which
represents an integrated system solution for all control and visualizing tasks
with more safety and less time wasted.
In the following we give a general description of the Pleiger Indication System.
for hydraulically remote controlled valves which is the heart of the Pleiger
Remote Control System used on ships.

General
Till today the Pleiger system has been installed in more than 2000_ ships.
This system was approved by the classification societies GL, DNV, LRS and ABS
as a positiye indication "valve open”, "valve colsed” or "valve with intermediate
indication ”
The basic component of the indication system developed by Pleiger for the
Remote Control System is a hydraulic flow indicator with pressure switches
which forms in connection with a hydraulic limit switch the direct positive
indication feed back.

VALVE REMOTE CONTROL SYSTEM
The hydraulic limit switch being directly connected with the valve spindles is
installed in or at the Pleiger actuator types and is dependent on the movem—
ent of the piston of the actuator. The Pleiger system can be compared with
the function of electric limit switches, however, the Pleiger system, does not
require any additional lines for indication. The’ signal "open/closed” comes
directly through the hydraulic lines.
The function of the indication is based on the measurement of a small oil
flow and is independent of the size of the actuator or valve as well as of the
viscosity and compressibility of the oil used in the system.

21 Actuators Type ST
The actuators of the series STK are designed for a maximum angle of rotation
of 94° and are equipped with a unilateral adjustment for end position limitation
(bilateral adjustment for bell valves) in order to ensure the absolute tightness
of the valve in its end position. Besides this, the standard design includes
a mechanical position indication. All actuators can be equipped with a failsate
mechanical system, either by means of a spring or an accumulator, depending
on the output torque. The main characteristics of these actuators are:
— constant torque over the entire angle of rotation
— compact and completely closed construction
= in special design suitable for submerged operation
— leak=proof design with safety valves
— direct and space-saving installation by means of a hollow shaft and flange.
‘The actuators can be supplied with a range between 100 Nm and 50,000 Nm
at a maximum operating pressure of 150 bar.

It the pressurized oil streams from (A) into the actuator, the piston (6) moves
to the closed position. Additionally, a small oil flow passes through the channel
(C) from connection (4) to connection (B) and from there without pressure
back to the hydraulic unit. As long as the piston is moving, ic. the actuator
has not yet reached its end position, this oil streams from (A) to (B). Only
if the end position is reached, the ball (D) shuts the channel (C) and the small
oil flow from (4) to (B) is interrupted.
The signal "open/closed” depends on the movement of the piston, this means:
valve closed =,no oil flow, valve open = no oil flow. Between the positions
“open” and “closed” there is always a small oil flow from (A) to (B) if the valve
moves to the closed position or from (B) TO (A) to open the valve

2.2 Globe Valves and Angle Valves Type PVK
‘The valves of the series PVK are designed for a maximum operating pressure
of 120 bar for hydraulic applications.
Depending on the safety setting required, the valves can be provided with
spring resistance open or spring resistance closed. Dual control is also possible.
The valves can be supplied in sizes between 15 and 400 mm and can be
operated hydraulically, pneumatically and eletrically with especially developed
electronic controllers and program controllers.
Valves used for remote control systems are equipped with PLEIGER hydraulic
limit switch and can be supplied with fixed or nonreturn cone

‘As you can see form the sketch the hydraulic limit switch (D) is directly
connected with the valve spindle (E). Depending on the movement of the
hydraulic actuator, the hydraulic limit switch has the same function as
described under item 2.1.1

If the connection (B) is provided with pressurized oil, the valve is opened
against the spring (C). If there is no pressure, the valve is closed by the spring.
As the valves are pressurized with oil only on one side, the hydraulic limit
switch is connected by means of connection (A) with a ring line (control pre~
ssure 25 bar). If the valve is opened, a small oil flow streams from pressure
connection (B) (control pressure, for example, 100 bar) over the hydraulic limit
switch and connection (A) into the ring line till the end position is reached.
If the valve is closed, a small oil flow streams from the ring line over the
limit switch from connection (A) to pressure connection (B) till the end position
1s reached.
Thus it is made sure that the hydraulic limit switch can be constantly passed
through by the smell oil flow in both directions in the intermediate positions
also in case of single-acting actuators. Only if the valve has reached the end
position, the oil flow is interrupted

2.3 Electro—hydraulic System
In order to avoid long oil pipes through the decks, valve cabinets including all
hydraulic elements can be located near the valves. Additionally, the different
system can be operated from several levels.
The valve cabinets are equipped with solenoid way valves, pressure switches and
flow indicators. Bach control and feedback unit is concentrated on a block.
The control push buttons and the signal lamps "open/closed” are cabled with
the corresponding solenoid way valves, pressure switches, and flow indicators.
The indication system corresponds to ‘that of hand-operated way valves.

3.1_Power Unit
According to the, hydraulic power unit is composed of two pumps. The electric
motors are directly connected with the gear pumps. The power unit is equipped
with:
-main switch
=selector switch for pump control
-lamps for pump operation
alarm for low oil level
alarm for low pressure
high pressure alarm
signals to be connected to ISCM.
‘The hydraulic oil is filled in through the filter(11) which is attached to the
tank cover. The electric motors are started for a moment and the rotational
direction according to the signed arrow is checked. The electric motors are
started and it is checked if the pump delivers oil which can be seen on the
pressure gauge(6). If the pump does not deliver oll, the motors must be
stopped.
Nitrogen is filled into the hydraulic accumulator through the gas valve. The
filling is done slowly till the pressure is built up according to our recomm—
endation concerning the pressure for adjustment and filling. Now the hydraulic
unit is ready for operation,
The pressure switches operate the pump automatically. The pump (1) starts
and works till the set pressure is reached. As soon as the set pressure is
reached, the pressure switch stops the electric motors.
‘The system is now provided with pressurized oil from the accumulator. If the
pressure falls from 170 bar down to 120 bar, the pressure switch(7) starts the
hydraulic purnp again.
In order to increase the capacity of the accumulator, the working pressure
for the hydraulic unit is higher than the working pressure in the hydraulic
system, By means of the pressure reducing valve(9}, the working pressure can
be limited to max. 120 dar(according to the recommendations of the pipe man-
ufacturer and the required torque).

If the pump(i) does not work or is defective or if the delivery of one pump
is not sufficient due to a temporary pressure drop (controlling several valves
Simultaneously), the second pump (Iii) starts automatically and begins to refill
the accumulator,
23.2 Valve Cabinet
The solenoid valve cabinet consists of @ hydraulic part and an electric part. All
solenoid valves are mounted with the necessary components on blocks. Each
block has only one pressure line(P) and one return line(T). The flow indicators,
pressure switches and nonreturn valves are installed in the block and form a
unit,
‘The standard designs of our valve cabinets have a maximum number of 40, 20
or 10 valves. The shipyard connects the oil pipes from the outside of the cabi~
nets by means of connections having a female thread of G 1/4. Each valve ca~
binet includes a P+T shut-off cock and a pressure gauge.
The pilot valve units can be chosen according to including solenoid valves with
one coil and spring return or with two coils and detent(impulse controlled).
23.3 Control Console
Each remote controlled valve can be operated from the control console. The
position "open/closed” can be seen at the switches. Each control console is
equipped with mimic diagrams for the different systems and is built according
to the requirements of the shipyard(control console for wall mounting, piano
type. ete).
If required, the control console can be designed for installing a tank measuring
system or other systems if the shipyard gives us the necessary measurements
for the cut-outs.

24. PLEIGER "Positive" Indication System
End position indication systems such as used for Remote Control System is
especially subject to the viscosity and compressibility of the hydraulic fluid.
Only the compressed volume of the hydraulic fluid in the working lines of
the actuators when they are in their end positions can be in many cases
much more than the real displacement volume of the actuators themselves.
This fact has a very great influence on the end position indication.
Most of the Remote Control End Position Indication Systems are subject to
this influence so that the indication can be a fallacy and is not real.
Our system excludes this.
It is independent of the viscosity and the compressibility as well as of the
sizes of the actuators and pipe length. These advantages make our system a
very reliable and safe system and the continuous control provides it a very
high accuracy.
Therefore, the PAUL PLEIGER Remote Control System was approved by different
classification societies such as GL, DNV, LRS, ABS as a positive indication system
which can be compared with electric limit switches placed directly on the
actuators.

24.1 Description of the Function for Purely Hydraulic and Electro Hydraulic
Controls
This general description refers to the enclosed drawings.
Manual Operation
If the respective manual way valve is turned to “open”, the pressurized oil
streams through the connecting oil pipe to connection (B) of the actuator.
The piston moves towards “open”. The actuator remains open as long as the
hydraulic pressure onto the piston is maintained. As soon as the piston moves,
a small oil flow passes also through the bypass—channel (C) of the piston.
If the valve cannot reach its open position (for example due to impurities,
cleaning rags, wood, etc.), this small oil flow streams continuously and is
shown by the flow indicator. This means that the valve hes not reached its
end position. There is no indication.
‘As soon as the valve has reached the end position, the small oil flow is
interrupted and the flow indicator shows ‘valve open”.
‘The procedure is the same when the way valve is turned to the position “closed”.
If the valve remains in open or closed position and if there is a leakage in
the oil pipes or in the control console, the respective signal lamp does not
light up. As the flow indicator shows the leakage, the operating staff is able
to find out immediately which pipe must be leaking,
The flow indicator shows the flow independently of the sizes of the actuators.
If there is no oil flow, the electric contact is shut and the respective lamp
lights up. Our standard lamp colours for this are: red = closed, green = open.

As long as the actuator is moving, the signal lamps in the control console do
not light up because the flow indicator registrates the flow and the electric
contacis are open. This is a very simple system which has been working for
many years without problems.
It is very safe and can be used according to the rules for classification also
for ship-side valves and all kinds of valves for semisubmerged drilling rigs.
Electric Operation
If the solenoid way valve is operated by means of the push button open/closed
which are attached to the control console, pressurized oil is transmitted over
the flow indicator and the pressure switch to the actuator. The function of the
end position indication is as described above.
‘The pressure switches in the main pressure line P and in the working line A
serve for checking the position of the solenoid valve in order to ensure the
correct position feed back.
In such cases where the valve is not reaching one of the end positions (par—
ticles inside the valve body), the operation pressure increases up to the
maximum, however, the small oil flow through the bypass (C) prevents the
electric indication of the end position as the flow indicator does not give a
contact (see simplified electric diagram)
‘This indication system provides many further possibilities, for instance leakage
control in all working lines to the actuators or time control of all actuator
movements with prompt direct indication of the corresponding fault of the
respective actuator.

2411 Continuous Operation —
As described under item 24 most of the Remote Control System are subject
to the influence of the compressibility of the hydraulic fluid as well as to the
temperature influence. Our "open-closed” system excludes this as described
before as well as our continuous system.
‘The continuous position indication is also a positive indication, which means
the position will be proportionally indicated as soon as the valve is moving.
It is a position indicator based on volume measurements. But because of a
special connection the compression and decompression of the hydraulic fluid
has been eliminated as the indicator always measures the return oil actuator
displacement.
In order to overcome the temperature influence, the Pleiger continuous valve
arrangement is also equipped with a special temperature compensation .system.
As the hydraulic fluid is continuously moving in the working lines during
temperature difference (especially in the working lines on deck) the temperature
compensator avoids any movement of the position indicator. The indicator is
only moving (measuring) in such cases when the actuator is really moving
resp. operating.
This Pleiger System is concepted especially for continuous indicators for very
long service lines. Using this system means minimizing the mistakes of the
indicator to almost zero

Pleiger Remote Control System a most reliable and safe system.
Both systems “open-closed” and "continuous" have been protected by patent
for several years in various countries all over the world.

2.4.2. Manual and Emergency Operation
Manual operation has to be carried out only if the actuator is not under
pressure. It is only necessary in case of pressure loss in the hydraulic system.
‘The manual operation of the larger actuators has to be effected by means of
@ portable hand pump and quick release couplings.
In cases of repair or emergency operation of an actuator with working lines
under pressure, Le. the sysiem is still working, the internal bypass of the
corresponding valve block has to be opened. The actuator is now disconnected
from the system and a small oil flow is going through the bypass bore inside
the valve block. Now the flow indicator opens immediately its contact (see item
2.4.1) and indicates to the operator in the control room by means of flushing
lights that something has happened to this valve.

Emergency Operation by Hand Pump
‘fler having connected A and B of the hand pump set with A2 and B2 of the valve block,
the hand-operated pilot valve of the hand pump has to be fixed in open or
closed position. The pump has to be operated manually by a lever till the
actuator is open or closed. This can be seen either at the cap of the local
position indication of the actuator or at the pressure gauge of the hand pump.
In order to avoid mixing up the connections in case of emergency, the meas—
urements of the connections are different. Furthermore, all globe valves and
angle valves are provided with devices for manual operation by means of a
spanner,

Before connecting the pipe system with the components, the pipes have to be
flushed according to the following steps:
1) Check that all pipes and components are properly plugged.
2) If a shock or pressure test has to be made, the tightness of the pipe system,|
especially of all joints, has to be tested by dry air pressure or nitrogen;
the connections are tested by using soap water (formation of bubbles in’ case
of leakage)
3) During the flushing procedure a separate flushing unit must be used with a
filter of ebout 10 mu (micron).
The following recommendations should be observed:
a) Only pipes of similar diameters should be conneted, mainly to avoid unnec—
essary loss of pressure. Circuits are to be connected always in series.
b) Flow velocity 5-10 m/sec. The flushing time is minimized if temperature
and flow velocity are kept on a relatively high level.
c) The flow direction has to be shifted sometimes during flushing end the flow
velocity has to be varied frequently. ee
4) The oil temperature has to be min. 40°C and max. 65°C.
e) The flushing has to be continued until the filter element is no longer
showing impurities. The filter element (indecator of impurities) has to be
replaced.
4) The flushing oil (system oil or special oil) is filled in. By-pass of the com—
ponents. The flushing oil is to be pumped through a filter during filling as well
as in case of secondary fillings.
5) The flushing oil is to be drained off if the system ofl has not been used
for flushing.
6) The components are to be connected according to the hydraulic flow diagram

7) The components are to be actuated after reduction of pump pressure and
oil flow.
8) Ventilating and second filling as well as adjustment of the components.
9) Start-up of the plant until the working pressure is reached as well as
operational test.
10) Final control of the oil impurity level.
Remarks:
‘The equipments being ready for use, such as power units, control cabinets,
actuators, cylinders, etc. belonging to the Pleiger scope of delivery, do not
require flushing prior to putting into operation.
Flushing should be carried out only by specialists.
If these specialists are not available, please contact Pleiger.
IMPORTANT
All equipments supplied by Pleiger have passed the quality test. They have
been flushed according to NAS 1638/10 and plugged.
FLUSHING THROUGH PLEIGER COMPONENTS IS NOT ALLOWED; THEY MUST BE
BY-PASSED DURING FLUSHING!
