CONSTRUCTION
‘A metal tubular sheath of material selected to suit application, surrounds a helical coll of nickel-chrome
resistance wire, centred and tightly compacted by én electrical insulator and heat transfer medium of mag
rresium oxide. This gives a resistance spiral that can be varied in heat concentration and cold length sections,

IMMERSION HEATERS
Hetios immersion heaters provide a heat source with the highest
heating efficiency possible as all heat is generated within the
solution. This, combined with easy installation and accurate
control, makes electric immersion heaters highly useful in many
industrial heating processes. Water, oils, solvents, plating baths,
salts, wax, paraffin, asphalts and molasses are some of the many
liquids, viscous materials, and solids with low melting points
commonly heated with electric immersion heaters.
In addition to a wide variety of shapes, sheaths and mounting
methods. immersion heaters are manufactured for various heat
intensities (watt densities) - eg. mild heat for thick oils, soft
metals etc., more intense for water, salts and other solutions
having higher heat absorption rates.
BASIC TYPES OF MOUNTING

TYPICAL CONSTRUCTION FEATURES.
The basic Helios tubular heater, with copper, steel, stainless, incoloy or other sheath, is
formed to suit a particular application in tanks, vats etC,, and mounted into one of the several
types of fixtures available. Wiring connections to the heaters are made inside a protective
terminal box {where applicable) with most units designed to accept a thermowell housing @
thermostat sensing bulb and/or controller
Immersion units may be tailor made to suit all applications and we recommend that you
consult our engineers during initial stages of tank or process design, for load calculations,
heater type, and material selection.

Ceramic bobbin heaters when inserted into a thermowell, offer a large heated area to the liquid or semi-solid 10
be heated. Materials such as oil, wax, fats and bitumen require low heater surlace temperature to prevent
product degradation; for these applications the ceramic bobbin heater is ideal, The thermowell may be an

GLANDED TUBULARS
THESE HEATERS ARE MOST SUITABLE FOR
PERMANENT INSTALLATION INTO SHEET METAL
CONTAINERS, TANKS, AND VATS ETC.
They can be manufactured in a wide range of sizes, ratings
and sheath materials to suit.
The two forms illustrated allow the heater to be glanded
through the side or bottom of a tank dependent upon tank
restrictions, or variations made to suit all installation
problems. Refer to page 7 for other common forms of
tubular layouts to suit many tank installations

restrictions inside tank if any, and particulars of the liquid to
be heated,

MULTIPLE TUBULAR
THESE UNITS ARE DESIGNED TO SUIT THE MANY APPLICATIONS
WHERE THE TANK SIZE AND QUANTITY OF LIQUID TO BE HEATED IS
SUCH THAT ONE LARGE ASSEMBLY OF HEATERS IS PREFERABLE TO
NUMEROUS SINGLE UNITS,
GENERAL CONSTRUCTION
A number of metal sheathed tubular heaters are fitted, using mounting bushes, to
a common terminal box. This box can be used to accommodate thermostats,
contactors, mains terminals etc. making it a very compact unit with power supply
the only external requirement.
FORMING
The heaters can be formed to suit any tank dimension or tank projections, to vary heat
dissipation over any given area, and constructed around agitators or equipment inside
the working area.
SHEATH MATERIAL
Available sheath materials are copper, steel, stainless steel - types 316 or 304,
incoloy 800, incoloy 825 and titanium. Consult corrosion guide page 66 for
suitability of any given sheath to product.
As these units are custom made to suit any special requirement, enquiries should
state dimensions of tank, material being heated, minimum liquid level, any
obstructions and temperature required.HELIOS IMMERSION HEATERS
OVER THE SIDE IMMERSION HEATERS.
Tubular over the side immersion heaters are designed for use in
liquids or solutions where easy removal of heaters for periodic
inspection or cleaning is necessary, and where modification to an
existing tank is impractibié fo suit other forms of heating.
The Helios range of over the side immersion heaters are the first in Australia featuring an absolute
liquid tight electrical termination
Used mainly in the metal finishing industry where acids and other liquid chemicals are heated.
Splashes and spillages are no longer a concern as the electrical termination is totally encapsulated
ina rubber moulding, thus eliminating the problem of moisture, causing premature electrical failure.

Should our range of stock heaters not suit your application, a custom made heater can be
manufactured to your individual requirements
Should an inital boost of heat be required, extra heaters are easily removed when the required
temperature is reached.
CONTROL,
Where temperature control is required and in the interests of energy utlization, a thermostat is
mounted in & fully sealed polycarbonate junction box (0-40 deg C) (30-110 deg C) see page 58.

OVER THE SIDE TYPE QUARTZ SHEATHED
Helios quartz sheathed over the side immersion heaters, manu-
factured in Australia, are used for heating acid and pickling
baths, and are engineered for better performance, long life and
easy maintenance.
CONSTRUCTION
‘The pure fused Silica sheath is highly resistant to corosion, thereby
eliminating the possibilty of upsetting the chemical balance of solutions by
‘metallic contamination. A nickel-chrome alloy resistance wire wound into
high purity ceramic core, and centered in this fused quartz tube gives a
heater which is totally protected and easily removed for maintenance.
The cable compression gland and ‘0’ ring sealed junction box prevent
solution vapours from entering the heater. Gare must be taken that the
heated portion of the unit is immersed 50mm below the liquid level. Two
metres of flex is supplied as standard,

FLANGED IMMERSION HEATERS
Helios manufacture a varied range of flanged immersion heaters for direct
Immersion into water, oils, resins, food stuffs and many other liquids and
gasses.
GENERAL CONSTRUCTION
The standard immersion unit consists of a number of robust hairpin shaped heaters welded or glanded into a
blind pipe flange. All units have heaters in mubiples of three for use with single or 3 phase power supply, and
are terminated in a protective steel junction box
VERSATILITY
This type of unit gives simple, low cost installation, 100% heating etticiency generated within the solution, and
minimum resistance to the circulation of solutions to be heated,
INSTALLATION
The immersion units, having standard pipe flanges, are easily installed through a matching companion flange
fitted to the product tank, making Helios Immersion Heaters suitable for a variely of positions in tanks, vats,
pipes or irregular shaped vessels.
CONTROL
Provision is made for the installation of control andior safety thermostats, with sensing probes into protective
wells, mounted to the heater bundle flange.
SELECTION OF HEATERS
The selection of the proper flanged immersion heater requires careful engineering judgement. The design will
be influenced by the following
Heat characteristics of the product in solution, its concentration, and temperature.
2. Corrosive nature of product to be heated.
3. Flow rate and process heat up time.
All units are hydrostaticaly tested to twice their operating pressure.
IN LINE CIRCULATION HEATERS.
Holios Circulation Heaters are designed to heat liquids or gasses which flow through pipework on either a
recirculating or single pass basis.
Using the appropriate flanged heater as a heat source, and with the addition of battles and a barrel to create @
cross flow effect over the heaters, the Helios In Line Circulation Heater is ideal for the remote heating of
storage vessels and materials as they flow through process pipework.

Helios Flexible Band Heaters are designed to
enable both installation and removal of the
heater, without disturbing or having to previously
remove other heaters or fittings.
CONSTRUCTION AND LIMITATIONS
Manufactured using a nickel-chrome resistance wire, wound onto a mica insulated former, the inner heating
band is formed into a mid steel outer sheath. A stainless steel outer clamp band is provided with swivel toggles

Helios tubular type band heaters have been developed as a heavy duly
heater providing greater life, high temperature capabilities, and
performance, to operate under extreme conditions. It has been found to be
‘most resistant to damage from plasticised materials, mechanical abuse
which, along with lack of adequate clamping, has proved to be the greatest

INSTALLATION
Holes in metal blocks for cartridge installation should be drilled and reamed to listed sizes.
Finished units are sufficiently undersized to provide a slip installation, when expanded by heat, the cartridge
will fit snugly to give maximum heat transfer. If air gaps are permitted due to rough drilling or improper sizing of
the bore, 'Hot Spots’ on the sheath surface will result with consequent deterioration of the heater. Hole must also
be free from oi to avoid heater contamination, again shortening life
MOUNTING AND EXTRACTING LuGs
Heaters can be fitted with flanged or tab mounting lugs to hold heater firmly in place and lead wires should be
supported whon in a moving die or platen. Also, lugs ease heater removal

RED HOTRODS — HIGH WATT DENSITY
The efficiency of a sheathed electric heating element is deter:
mined by the rate at which the heat developed in the resistanc
wire can be dissipated from the surface of the sheath
Employing this principle, the ‘RED HOTROD" cartridge unit is
of special construction in which the resistance wire is position-
ed in close proximity to the sheath and insulated by a high
grade mineral insulating material which is compacted to rock
like hardness.
This construction ensures that the resistance wire temperatures are dissipated much more rapidly through the
sheath than is possible with conventional cartridge construction. Since this fast rate of heat transler greally
reduces the temperature difference between the resistance wire and sheath, itis possible for a ‘RED HOTROD'
Unit to be operated at elevated temperatures without the resistance wire over-neating,

In selecting a RED HOTROD unit tor a special application itis essential to realize that a good contact surface and
provision of a sensing control medium positioned correctly, determine the capacity and type of unit required.
‘The surface of each RED HOTROD is machined to close specifications, and since a good heat transfer and the
life of the heater depends upon the accuracy of fit between the heat and the material to be heated, it is
imperative to ensure that holes be reamed to exact size and smoothness, This becomes increasingly important at

‘TEMPERATURE CONTROL,
It is recommended that a temperature control medium be used in conjunetion with RED HOTROD eartridge

Generally in selecting cartridge heaters it is necessary to ensure thet the element sheath temperature does not

Helios stainless strip heaters provide a versatile, robust, and
dependable contuctive heat source which is ideally suited for clamp:
on applications where an even spread of neat is required over any
area. With a lower wat! density these heaters can also be applied 10
many air heating situations.
‘CONSTRUCTION
Helios strip heaters consist of a seamless stainless stee! sheath, housing high quality nickel-chrome resistance wire
which is insulated by 2 refractory material selected for best thermal conduction and stability at elevated
temperatures. This construction provides fast heat transfer and maximum efficiency. Termination is located at
‘one end, consisting of corrosion resistant studs with washers and lock nuts and can be protected by a standard
junction box if required. Mounting lugs are slotted either end.

INSTALLATION
Milled Plate Heaters may be held in position in platens and similar installations with a steel plate
recessed 10 the heaters width and thickness, minimum 39.7 mm (1 9/Y8"} x 8.73 mm
(11/32") and shim if necessary, then fastened to the working plate.

Tubular Heaters can be cast-in aluminium, bronze, brass or iron
to give a unit of long life, repeatability of product quality and

The mass of metal surrounding the cast-in heater provides a
‘Heat-Sink’ of excellent thermal conductivity. This results in
high wattage capability with overall low watt-density, prolonged
heater life, uniform heat transfer, stable and high temperatures
that can be precisely controlled and increased resistance to
thermal and mechanicel shock:

Ring elements provide a versatile, robust and dependable
conductive heat source which is ideally suited for clamp~on
applications where an even spread of heat on a flat surface is,
required.
CONSTRUCTION
A high quality nickel-chrome resistance wire is uniformly spaced and embedded in a refractory material which
both insulates the wire, provides fast heat transfer and maximum efficiency. The refractory is compressed in a
chrome steel sheath ensuring high levels of reliability and robustness.

GENERAL INFORMATION
Process Heating by Infra Red Radiation is accomplished without the need of physical contact with the
heat source or the necessity of hot air or products of combustion to carry heat from the source to the
product.
The heat is transferred via invisible electromagnetic waves from an infra red energy source. When infra
red energy strikes the product the radiation is absorbed and converted into heat. This radiant energy
does not heat the air appreciably and requires no air for transmission.
LOW INSTALLATION AND MAINTENANCE COSTS.
The simplicity of infra red ovens and the lightness of their structure results in a low first cost and
minimum maintenance,
FAST HEAT-UP AND COOL-DOWN TIME.
Because infra red ovens do not rely on air to transmit the heat, the oven starts to heat the product the
moment it is energised. This reduces the oven operating time. Also, the oven quickly cools down after
being de-energised.
HIGH EFFICIENCY.
Utilising high quality electric infra red heaters up to 86% of the energy input is converted into process
heating radiation.
CLEAN HEAT.
Electric infra red radiants, themselves, do not produce products of combustion. Thus, the product is not
contaminated by hot gas, there is no flame to contain and no product of combustion that must be
discharged.
SPACE SAVINGS.
High heat source concentrations quickly increase product temperature, shorten conveyor length and
‘save floor area, Also, compact infra red ovens can be suspended from the ceiling.
VERSATILITY.
To increase output, infra red ovens can be added to existing ovens, or built into existing machines to

‘When inserted into a hollow bolt, the transferred heat causes the bolt to
expand and increase in length, allowing the nut to be further wrench
tightened,
When the heater is removed the bolt cools and contracts, drawing down

“FINROD’-FINNED TUBULAR HEATERS
The Helios 'Finrod’ is a standard steel sheathed tubular heater with
edge-wound steel fins furnace copper brazed to the sheath.
The fin, applied at 5.1 mm pitch, with an outside diameter of
32 mm., increases by six times the radiant surface of the heater,
thus permitting high kW rating per unit length at relatively
low surface watt density. The brazing of the fin assures maxi-
mum and rapid heat transfer, and prevents fin vibration at high
air velocities,
The completed assembly is finished in a high temperature aluminium paint for operation up to
4259C maximum sheath temperature, Mounting bushes are 3/8” B.S.P. x 15 mm long.

‘FINROD’ TYPE DUCT HEATERS
Maximum sheath temperature 420°C
Helios Flanged and Insert duct heaters have finned tubular
sheathed heaters, secured by mounting bushes into a terminal
box, where the heaters can be prewired for a specified number
of stages if required.
The flanged type is supplied complete with a robust, rust
resistant metal frame and internally insulated with a non
combustible material of thermal conductance not greater than 30 KW/m2 at 1009C, the insert
type with a heavy gauge mounting flange.
We recommend for all duct heating a minimum air velocity of 1 m/s and a maximum of 6 m/s.
Thermal cutout or manual reset thermostats can be incorporated when specified.
APPLICATION.
Forced Air Heating _ Installation for comfort and process air heating
Comfort Heating Can be installed in new or old ducts for complete or supplementary heating in central
and air-conditioning systems.
Process Air Heating For complete process air heating, make up sir, and recirculating oven heating for drying,
baking, pre-heating and other industrial processes requiring heated air.
Other applications include load or discharge resistors, blower type unit heaters, defrost heaters etc.
CUSTOM BUILT UNITS.
Helios can provide custom built finned duct heaters manufactured for ratings, duct sizes and air flows other than
‘those shown as our standard range. This method of manufacture avoids costiy duct aeration by the installer of
the system,
We also manufacture heaters for air and other gases, designed to incorporate open coil elements (details page
57), or unfinned tubular heaters with heat and corrosive resistant alloy sheaths for conditions of high
temperatures andlor high pressures. Details page 45. Consult factory for your special requirements.

INTRODUCTION
Helios Silicone Rubber Tapes, Pads and Cord Heaters are made in Australia.
Where flexibility and low to medium temperatures are required (-20°C -+220°C) Silicone
Rubber Heaters solve the probiem. Manufactured using Silicone Rubber as the prime
material, they can be shaped to suit almost any contour or surface. They are resistant to
corrosion, moisture, chemicals, weathering, weak acids and vibration and can be
manufactured to almost any shape, size or specification.
