2-1. Preparation before operation
ORDER CONTENT
Check level of water in water tank.

If the level is low, supplement water.
Check setting pressure of H.P., L.P., check setting refrigerant temperature at

Check that all auxiliary appliances are installed properly according to diagram

a. Confirm that L.O is recommended by maker and is not mixed with other L.O.

c. Check level in the crankcase (over 3/4 on the sight glass)
6 Check refrigerant level on the sight glass of condenser.
7 Check insulation resistance of compressor.

2-2. Operation procedure for water chiller
ORDER CONTENT
1 Preheat L.O of the compressor (about 2 hours before operating compressor)
2 Supply water to water cooling unit.
3 Operate water pump.
4 Open suction and discharge v/v from central cooling water pump to condenser
5 Open 2~3 turns for suction v/v and discharge v/v of compressor.
Operate compressor. Slowly open suction and discharge v/v of compressor
6 checking H.P.,L.P., Be careful not to exceed H.P. trip. L.P and H.P. increase in the
beginning and becomes normal pressure.
Pressure during normal operation is like the followings.

2-3. Caution during operation
ORDER CONTENT
1 Check cooling water flow. If the float switches are not on, water cooling unit
does not operate.
2 If liquid hammer occurs in the beginning, close suction v/v.
3 Check H.P2., L.P3., and W.P4.
4 If the refrigerant liquid, which does not evaporate, comes to compressor, oil
forming occurs in the crankcase and L.O does not become sufficient.
5 Check oil return from oil separator. If return pipe is cold, pipe line may be
clogged or float v/v may be leaky.
6 Check the amount of cooling water according to H.P In case of R-407C, H.P is
12~20 bar. If H.P. is high, supply more cooling water to condenser and release
non-condensable gas.
7 If compressor load is abnormally high, check motor coil and wiring.
8 Check compressor for 15 min. until compressor becomes stable.
2-4. Stop procedure

As L.P. and H.P. decreases during compressor operation, refrigerant is

accumulated in the condenser until L.P. is tripped.
2 If compressor stops for a long time, L.P. trip can be prevented.
3 Close suction & discharge v/v of compressor.

Control panel should be on because oil should be warmed by heating element

1 Clean dry filter at the outlet of condenser.

2-6. How to charge refrigerant
ORDER CONTENT
1 Connect the charging hose to the nipple on the condenser
2 Close discharge v/v of condenser to make refrigerant liquefied and accumulate
it in the condenser.
3 Refrigerant liquid is accumulated in the condenser by compressor
4 Charge refrigerant by opening charging v/v of refrigerant bottle.
5 Refrigerant liquid is charged by 2/3 on the sight glass
6 Take charging hose away and close charging v/v
7 Slowly open discharge v/v checking H.P
The flow of refrigerant liquid can be recognized by sight glass between dryer filter and
Sol. v/v. Refer to the following pictures.

1) Compressor Maker : BITZER Model : 6F-50.2Y
It compresses refrigerant gas to the pressure
at which it can be condensed. It takes
refrigerant like pump.
The type is the reciprocating compressor,
which is useful for supplying little amount of
gas at relatively high pressures. The gas
comes to an inlet valve on the suction stroke
of the piston and is compressed.
Then, it is driven through another valve on
the return stroke. Operation condition is
checked by H.P., L.P., and O.P.
2) Oil separator Maker : HENRY Model : S 5690
L.O. is mixed with refrigerant in the
compressor. L.O. prohibits efficient heat
exchange on the surface ofcondenser and
evaporator. Compressor can maintain constant
oil level and reduce oil sludge.
Therefore, evaporation rate increases. L.O.
separated by the screen and baffle ofoil
separator returns to compressor while the
float needle v/v is open.

3) Condenser Maker : SHILLA E&T Model : CL4-4020
It absorbs heat from refrigerant gas to
become liquid. When gas reaches saturation
temperature, refrigerant gas over 40°C
becomes liquid as low temperature and high
pressure. It takes heat away not only from
evaporator, but also from compressor.
Non-condensable gas reduces the capacity. Even air of 1 % reduces the 25% of capacity.
Cooling water is F.W in L.T. cooling system. Non-condensable gas can be removed by purging.
Cooling water for condenser is F.W or S.W. Sea water is corrosive and may damage tube.
Cooling fresh water is from L.T. cooling system. Cooling sea water is from main cooling S.W
pump.
4) Evaporator Maker : DANFOSS Model :B3-095-122
Refrigerant liquid absorbs heat and become
gas. Some vapor is superheated before the
gas reaches compressor. The evaporator is the
kind of dry expansion cooling unit, which has
the refrigerant in the plates.
This type is more compact than shell & tube
type.

5) Accumulator Maker : Donghwa-Win Model : 2-1/8”
Refrigerant gas from evaporator may have
liquid, which causes compressor to be
damaged.
Gas in the accumulator is forced to
evaporate by absorbing heat from the hot
gas.
6) Dual pressure switch Maker : DANFOSS Model : KP - 15R
Pressure switch is used to protect compressor against too low suction pressure or too high discharge
pressure in the water cooling unit. It is used to start or stop compressor. It is fitted with a single pole
double throw (SPDP) changeover switch. The pressure is set by control knob.
It can control High Pressure and Low Pressure at the same time. Low pressure trip occurs when refrigerant
is not enough. High Pressure trip prevents compressor from being damaged against high pressure. Low
Pressure trip is minimum limit to prevent refrigerant liquid from decreasing excessively.
It is ultra-short bounce times, Manual control, vibration-proof, shock resistance, compact design, and laser
welded bellows.
The differential of low pressure is the charging pressure to start compressor again. It can be adjusted by
the setting knob. Differential of Low Pressure is about O.7kg/cm2G in water cooling unit. Low pressure
trip can be calculated as following
(Pressure when compressor stops) = Cut in -Differential.
(Pressure when compressor starts) = Cut in + Differential.
There is no differential for high pressure because it can be reset manually by the switch.
(The value of pressure gauge) = Cut in -differential

7) Water pressure switch Maker : DANFOSS Model : KP - 2
It is safety device to maintain the proper W.P
If the W.P falls under the setting point, water pressure switch stops the compressor.
Water pressure should be checked during compressor operation.
8) Shut off v/v Maker : DANFOSS Model : 1-3/8”
The flow of refrigerant liquid can be stopped
by turning of handle.

It is installed between condenser and
expansion v/v. It removes impurities and
moisture.
It prevents nozzle from freezing. The solid
core in the inner side can be exchanged.

11) Sight Glass Maker : DANFOSS Model : SGN-22S 1-1/8”
The flow of refrigerant liquid can be
recognized by sight glass between dryer filter
and Sol. v/v.
12) Solenoid V/V Maker : DANFOSS Model : EVR-20 1-1/8”
It is called electromagnetic v/v. It is controlled
by electric signal from control panel.
Valve is opened by lifting the plunger. Sol. v/v
in the cooling unit adjusts the amount of the
refrigerant
flow according to temperature at compressor

13) Shut off v/v Maker : DANFOSS Model : 1-3/8”, 1-1/8”, 7/8”
The flow of refrigerant liquid can be stopped
by turning of handle.
It’s necessary to change parts of unit and
repare.
14) Thermal expansion v/v Maker : DANFOSS Model : TEX-55
It helps liquid to evaporate under the low
temperature and low pressure by the rapid
expansion.
It adjusts the amount of refrigerant liquid
according to temperature of a sensor. If it is
open a lot, the pressure decreases.
15) Shut off v/v (ANGLE) Maker : CASTEL Model : 1/4”, 3/8”
The flow of refrigerant liquid can be stopped
by turning of handle.

It can be set-up max pressure.
If loaded pressure over the max pressure,
release ref. gas.

It releases ref. gas by manual.

It is called oil return v/v.
If too much oil discharge to oil separator from
compressor, oil will flow to compressor by
opening of this v/v.

It circulates water from water tank to
generator by force.
If pump is not operating and water flow
switch detects no signals, water cooling unit
will not operate.
25) Water level sensor Maker : Two line - level Model : 2L-5P2W
It sense level of water by electrode.
If level is too low, send signals to alarm.

4-2. CLEANING OF CONDENSER
Cleaning must be carried out when the following problems are found. If any scale
isfound out on the inner surface of cooling tubes or if the temperature .difference is not
specific between inlet and outlet of fresh/sea water, then proper cleaning should be
carried out immediately. In case that the scale is found frequently on the inner surface of
cooling tubes, then overhauling for cover must be carried out.
(i) Checking
Take off water channel or cover to check tube inside.
(ii) Cleaning of Tube side.
(a) Discharge the drain completely.
(b) Take off channel and reversing cover.
(c) Assemble nylon brush like Fig.1 and clean inside of the tube with this brush.
Complete the following brush cleaning unit by assembling above A, B, C and D.
Insert the unit to the inside of the tube for cleaning.

4-3. MAINTENANCE OF CONDENSER
(i) Leakage inspection
It is necessary to check tube leakage by fresh water as the following procedure.
(a) Make inside of condenser completely empty (For both shell and cover side)
(b) Take channel cover out.
(c) Fill the inside of shell with fresh water and supply air or water of 1kg/cm2 or 14.2psi.
through the upper part of the shell.
(d) Make tube sheet dry totally so as to check water leakage conveniently.
(e) In case leakage is found, clog tube with tube plug.
(f) If a lot of tubes are plugged, heat transfer becomes inefficient and it decrease
performance ability of water cooling unit. In this case, tube bundle should be replaced
with new one.
(ii) Repairing the leakage
In case that leakage is observed, repair or replace it with new one like the following
procedure.
(a) Leakage from the expanded part of tube. Expand the tube again with an expansion
tool. If the leakage does not stop in spite of tube expansion, plug the tube or replace it
with new one.
(b) If leakage can’t be repaied by tube expansion, tube should be replaced. Tubes for
replacement are basically provided as the one of our standard spare part. For tube
replacement, please refer to Fig. 15.
