 General Characteristics

HELIMAX gear-units are spur gears with helical teeth and parallel or orthogonal shafts, available in
reduction ratios 6.3-355 and 2000-500000 Nm capacity.

Gear Housing
Housing is produced in ductile iron with welded-steel plate for size E65.
1 Bipartite construction in alignment with shaft centers for sizes 14 and above and monobloc housing
for sizes 10 to 14 allow easy access to all components and facilitates maintenance. Top inspection
cover allows examination of the gear-unit without removing installed equipment.

Output shafts
The shafts are made of alloy steel and heat-treated. All seats and output bores are rectified to the
tolerances indicated in this catalogue.

Gears
Gears are fabricated in high-quality alloy-steel and, after roughing, subjected to carburizing and
quenching treatments.
Tooth flanks are rectified by the generation process.

Bearings
Self-aligning spherical roller bearings or tapered roller bearings specifically for the loads indicated.

Lubrication
Bearings and gears are usually lubricated by immersion or when necessary by oil pump pressure.
The bottom of the housing serves as the oil reservoir.

Cooling
In most cases, the heat radiated by the outer surface is sufficient to maintain the system in a suitable
thermal regime.
When necessary, a serpentine coil or external heat-exchanger may be employed for additional cooling.

Supply Information
Gear units are supplied without lubricating oil. The interior of the box is coated with oil-resistant paint.
Shaft ends are protected against corrosion.
The gear-units are supplied painted with synthetic enamel, either CESTARI standard or to client
specification.

A conveyor belt is to be driven at 26 rpm by an electric motor at Nominal Reduction:
1800 rpm for 12 hours per day, in an industrial area with ambient

Radial forces

When power transmission is via elastic coupling, the gear-unit shaft is not exposed to radial and/or axial forces; however if
transmission is through elements mounted on the shaft of the gear-unit (external gears, sprockets or pulleys), radial and/or axial
forces will be present.
On page 10 the admissible radial forces on the input and output shafts of the gear-unit may be obtained.
Axial forces of up to 30% of the allowable radial forces can be absorbed simultaneously with the radial forces.
The values of the radial forces in the tables refer to the load applied to the center of the length L of the shaft. When the distan-
ce of application (x) is different from L/2, there should be a recalculation according to the formulas and tables below:

As well as the radial load obtained, the smallest allowable diameter for the transmission element (external gear, sprocket or pulleys)

The bore of the element mounted on the input or output shaft of the gear-unit must be machined to H7 tolerance. The elements
mounted on the shafts must be aligned carefully even if elastic coupling is used. Do not tap the parts into place during assembly
as this damages bearings and gear teeth.

Suggested arrangement for gear-unit, depending on direction of rotation

When direct coupling is not used to connect the gear-unit and machinery, the direction indication in the figures should be observed
to avoid creep fracture at the base of the gear-unit.

 Application Instructions Shrink Disc

The shrink discs must have a minimum service factor of FS = 2.50 in relation to the torque of the motor
This factor is necessary as findings show that one of the major reasons for non-removal of the disc is due to rotating of the shaft
of the customers equipment on the hollow shaft of the reducer (this rotation occurs in 85% of cases). As electric motors have a
maximum torque above the rated torque, starting a motor with load can generate transitory torque above the rated torque, exceeding
the limit of the disc and causing the shaft to rotate.
The following is a guidance sheet with minimum service factors for successful application of the shrink disc in the Helimax gear-
unit line. This spreadsheet states the minimum factor necessary for the disc/gear-unit in relation to the motor (FsRed), assuming
standard bore for the disc and the factor for the particular shaft at its maximum (on request).
In shrink disc application, the mechanical service factor of the gear-unit (according to the load class, running time etc.) and the
factor of FsRed disc (disc torque / motor torque (mmot)) should be calculated.
Consider the factor with the highest value as that which the gear-unit should comply with.

An E464 gear-unit will have maximum torque at the gear- An E204 gear-unit will have maximum torque at the gear-
unit output of 150,000 Nm, giving a gear-unit service factor unit output of 13500 Nm, giving a gear-unit service factor
of 150000/73053 Nm = 2.05 which meets the mechanical of 13500/8200 Nm = 1.65 which meets the mechanical
requirements. The disc torque is 240,000 Nm which divided requirements. The disc torque is 13,000 Nm which divided
by the engine torque 240000/73053 = 3.29. This value is by the engine torque 13000/8200 = 1,58. This value is
greater than 2.50 and also meets the requirements. less than 2.50 so a larger gear-unit would be necessary,
with a minimum disc torque of 8200x2,50 = 20500 Nm;
in this case the E25. Or the E23 gear-unit could be
used with a special shaft which would give a factor of
20100/8200 = 2,45 (considered acceptable).

 Lubrication

Proper lubrication assures the performance and life of the gear-unit.

HELIMAX gear-units are lubricated by oil bath and equipped with a bulls eye oil-level display.
The correct oil level is at the center of the display while the gear-unit is not running and is in the working position.
Lubrication should be forced using a pump for cases marked with (*) in the mechanical power tables (pages 14, 15 and 16) and
also for gear-units in the vertical working position.

Important
a) When the use of a heat exchanger is required, lubrication should be forced.
b) When forced lubrication and a cooling system are required, cooling should be via a heat exchanger.

Oil Type
The lubricant should be good-quality extreme-pressure mineral oil; reaction neutral, non-corrosive to gears and with good anti-
foaming properties.
Oil viscosity depends on the type of gear-unit, angular velocity and ambient temperature. For HELIMAX gear-units operating at
input shaft rotations between 800 rpm and 1800 rpm at an ambient temperature between 10 C and 40 C, oil with viscosity ISO
VG 320 is recommended.
The table below shows some recommended types of oils and their respective manufacturers:

Operating temperature
Operating temperature is the temperature inside the gear-unit after approximately 1 hour working at full load.
The normal operating temperature for HELIMAX gear-units is between 18 C and 90 C (oil temperature).
The external housing temperature is approximately 15 C lower than the operating temperature. 14
Oil Change
Oil changes should be performed every 2500 hours, although during the first 500 hours oil quality should be monitored and the oil
changed if it is contaminated or contains particles.
During the oil changes, the oil must be removed while it is still hot in order to facilitate drainage and cleaning. Oil should be replaced
using the same type and viscosity as that previously used. Oils of different types or manufacturers should not be mixed.
In case of unfavorable environmental conditions (high humidity, aggressive environment, dust) and high temperatures or wide
variations in temperature, shorter oil change intervals are recommended.
Synthetic oil change intervals are longer and depend on operating temperature:
For operating temperatures < 80 C change the oil every 15,000 hours; for 80 C to 85 C every 10,000 hours; for 85 C to 95 C
every 6000 hours.

 Cooling

When a cooling system is necessary, it may be of two types:

1 - Drawer-type serpentine coil, fixed internally at the bottom of the housing, with entry and exit points of the water positioned on
the side of the housing as in the figure below (used for gear-units in the horizontal position).
2 - Heat exchanger of the water-oil type, equipped with pump, filter and pressure gauge.
Deposits on the inner walls of the tubes, caused by minerals salts in the water, can be dissolved using 100 Alcal at a proportion
of 10% in relation to the water volume of the system. The product should be allowed to circulate for 12 hours and then replaced
with clean water.
As a preventative measure, chemicals additives to the water may be used. These products are manufactured by Kenisur Chemical
Ind. Similar products from other manufacturers may also be used.
